Industrial Cable Pulling and Termination: Electrical Isolation and Handling

Industrial Cable Pulling and Termination: Electrical Isolation and Handling. Practical critical safeguards, pre-start hold points and stop-work triggers for the field.

Independent HSE guide8 min readHigh Risk

Overview

Cable installation combines heavy reel and mechanical pulling hazards with exposure to adjacent energized electrical circuits. Before pulling, verify approved route drawings, reel support, pulling tools, roller positions, cable bend and pull limits, and communication between end stations. Electrical termination must follow authorized isolation, qualified-person testing and equipment specifications. This guide sets no cable tension, bend radius or electrical test voltage.

Main Hazards

  • • Wrong cable, unsuitable specification or route
  • • Reel overturn or trapping
  • • Electric shock or unexpected energized circuits
  • • Sudden pull, pinch points or damaged cable
  • • Incorrect termination, sharp edges or ingress
  • • Unexpected energization or incomplete test records

Required PPE

  • ✓Head, eye, hand and foot protection with task-suitable gloves for sharp edges; additional electrical PPE as assessed.
  • ✓Task-specific PPE must be selected against the risk assessment and must never replace isolation or engineering safeguards.

Essential Controls

  1. 1Verify drawings, cable identity, length and terminal schedule with qualified personnel.
  2. 2Confirm rated reel stands, handling method, safe access and roller arrangement.
  3. 3Qualified electrician identifies circuits, applies approved isolation and verifies de-energization.
  4. 4Use rated pull equipment, clear communication and manufacturer-defined bend/tension limits.
  5. 5Qualified electrician checks termination, insulation, glands and labels against approved procedure.
  6. 6Follow authorized test/energization steps; never restore supply before people are clear and guards in place.
  7. 7Define cable drum loading and personnel exclusion before the pull begins.
  8. 8Make the qualified electrician sign off the circuit identity and isolation boundary before any termination.

Common Mistakes

  • ×Allowing personnel inside the line of pull or directly alongside tensioned cable.
  • ×Using an unstable reel stand or improvised handling for large cable drums.
  • ×Starting termination based on a breaker label without an approved isolation and dead-test procedure.

Pre-start and handback verification

  • ✓Cable schedule, route and product specifications verified
  • ✓Reel/pulling devices and isolation plan suitable
  • ✓Termination, test and re-energization responsibilities assigned
  • ✓Stop-work criteria and emergency communication were reviewed with affected crews.
  • ✓The approved work permit, authorized procedure and competency requirements are verified.

Stop-work and emergency response

Stop for uncertain isolation, defective pull equipment, cable damage, unstable reels or lost communication. Apply the site emergency plan, make the work area safe and restart only after competent authorization.
